CSF High Performance Intercooler System for 992 Porsche 911 Carrera / 4 / 4S / GTS / S

In 2021, a collaboration took place between CSF and a manufacturer of Cooling systems for Formula-1 vehicles, along with a high-performance aftermarket partner called PWR. The purpose of this partnership was to introduce the world’s first high-performance intercooler system for the Porsche 992 Turbo and Turbo S models. The success of this venture resulted in the sale of over 200 systems for the 922 Turbo, identified as CSF #8188. As a result of this achievement, CSF is delighted to announce the release of a high-performance intercooler designed specifically for the Porsche 992 Carrera models with a 3.0L Turbo engine. This intercooler system is compatible with the Carrera Base, S, 4, 4S, and GTS versions available in Coupe, Cabriolet, and Targa variations.

CSF by PWR

  • Before the 991.2 Porsche 911, individuals who owned non-turbo models had limited options for significant performance improvements. However, with the introduction of the 3.0L Turbo engine in all trim levels except the Turbo, GT2, and GT3, Porsche opened up a whole new market for enhanced performance. M-Engineering, Porsche tuning specialists and CSF’s R&D partner, have already developed modifications for these engines that can increase power by up to 146 whp with just the “Stage 1” upgrade on the Carrera S model. Similar to its larger sibling, the 911 Turbo, the Carrera is also prone to power loss caused by intercooler heat soak. The intercooler’s original location above the engine exacerbates these issues by subjecting it to the engine’s radiant heat. To solve this problem and eliminate the negative impact of heat soak, CSF offers a high-performance intercooler as the ideal solution.
  • To address the primary concerns associated with the stock intercooler and accommodate higher levels of boost, CSF took the initiative to develop and design the 992 Carrera intercooler. This intercooler not only eliminates the issues found in the original equipment unit but also offers enhanced cooling capacity and durability. By doing so, CSF ensures that the intercooler can effectively handle increased levels of boost and deliver improved performance.

Design & Engineering

  • CSF has engineered and designed the 992 Carrera intercooler, making it a perfect “Drop-in Fit” unit that can be easily installed without the need for any modifications or cutting. Utilizing the existing factory mounting points, the installation process is straightforward and hassle-free. This plug-and-play intercooler seamlessly integrates with the vehicle’s existing components, providing optimal cooling performance for the Porsche 992 Carrera models with a 3.0L Turbo engine.

PWR Intercooler Core Technology

  • The Formula-1 grade intercooler core is the standout feature of the CSF by PWR 992 Carrera Intercooler System. This core, which is not found in any other aftermarket performance products, has been made possible through CSF’s partnership with PWR.
  • By utilizing the same cores found in systems developed for the Porsche 992 Turbo/S and 991 GT2RS, the intercooler has proven to produce impressive results. The PWR cores effectively eliminate heat soak and significantly reduce Intake Air Temperatures (IATs) in a much more efficient manner compared to traditional Bar & Plate or Tube & Fin designs. These conventional intercooler cores are typically heavier and/or larger in order to enhance cooling capacity. However, thanks to the superior performance of the PWR core in a smaller size, CSF has been able to design the intercooler system to fit seamlessly in the stock location using all the original equipment manufacturer (OEM) hardware, ducts, and shrouds for a simple installation.
  • Similar to many other turbocharged vehicles, the 3.0L Twin Turbo engine in the 992 experiences significant levels of heat soak and progressively increasing IATs even during moderately spirited driving. As a result, the engine control unit (ECU) reduces engine timing and outputs significantly less power. The CSF by PWR Intercoolers offer a solution to this issue, enabling vehicles to consistently perform at optimal levels for extended periods of time.

Dyno Testing at Autowerks Asia – Bangkok, Thailand

  • Autowerks Asia, one of the largest tuning companies in Thailand, is known for their impressive vehicle builds in Southeast Asia. Currently, they have worked on a “Stage 2” 992 Carrera S equipped with an Akrapovič titanium exhaust system, IPD intake plenum, BMC air filters, and software tuning. This particular vehicle already had a power output of around 550HP and 700Nm (516 ft-lbs). It was an ideal candidate for testing the CSF Intercooler System.
  • To accurately gather data, Autowerks utilizes the SuperFlow Dynamometer, a highly advanced chassis dyno. Baseline pulls were conducted at a temperature of 82°F (28°C), resulting in a healthy power output of 550whp and 710Nm (524 ft-lbs). After installing the intercooler, the 992 Carrera S was again placed on the dyno, with the ambient temperature in the room being 84°F (29°C).
  • The new peak power figures were impressive, reaching 560whp and 741Nm (547 ft-lbs). However, the most significant gains were observed in the mid-range RPM range of 3500-4000. On average, there was an increase of 44.5Nm (32.8 ft-lbs) and 26.7whp in this range, with a maximum gain of approximately 55Nm (40.5 ft-lbs) and 32whp. These power gains are not the only advantage of the CSF Intercooler System. What sets it apart is its exceptional ability to recover from heat-soak and maintain consistent power and temperatures. This feature is especially crucial in motorsport applications, where maintaining performance run after run is of utmost importance.

CNC Machined Billet End Tanks

  • CSF’s new 992 Intercoolers, like all of its other products made in collaboration with PWR, are equipped with end tanks made from machined billet aluminum that are 100% TIG-welded. This upgrade is particularly significant because it replaces the OEM end tanks, which are made from crimped plastic composite and have several disadvantages.
  • Not only are the new end tanks visually appealing, but they also offer increased strength, which greatly enhances the longevity and durability of high-performance vehicles. It is well-known that OEM plastic/composite end tanks can crack under the pressure of heavy boost. However, the CNC machined billet end tanks have been specially designed to withstand higher boost pressures resulting from bolt-on modifications, higher performance tunes, and even upgraded turbochargers.

Performance Testing with Flat 6 Motorsports

  • Located in Sanford, Florida, Flat 6 Motorsports specializes in the tuning and racing of Porsche cars, with a recent focus on the latest 992 Base Carrera model. John Swift, the owner of Flat 6 Motorsports, has embarked on a project to maximize the speed and performance of his 992 Base Carrera, starting with a selection of upgraded components. Among the upgrades, the team at Flat 6 Motorsports chose the top-of-the-line CSF by PWR Intercooler System to ensure the best possible performance for their build.
  • In order to evaluate the effectiveness of the CSF intercooler compared to the factory intercooler, Flat 6 Motorsports conducted a series of tests during the installation process. They performed consecutive 1/4 mile runs, as well as back-to-back 60-130 mph pulls, first with the factory intercooler and then with the CSF intercooler. These tests aimed to measure the improvements in performance and determine the impact of the upgraded intercooler on the speed and acceleration of the 992 Base Carrera.
